You build a simple wooden bar stool by cutting four legs to length, joining them with two pairs of stretcher rails to form a rigid frame, then fixing a seat on top. The whole thing can be made from a length of 45mm square timber and a piece of 20mm board, using a saw, a drill, a chisel or pocket hole jig, glue and clamps. Choosing The Timber
For the frame, use a hardwood if you can. Beech, oak and ash all take the load well and hold a joint without crushing. Buy the frame timber planed all round at 45mm square, or thickness your own from rougher stock if you have a planer. Anything much thinner than 40mm starts to feel spindly at bar stool height, where the legs are long and the leverage on each joint is considerable.
For the seat, use 20mm to 25mm solid board or a good quality birch plywood. A 30cm to 35cm round or square seat suits a backless stool. Plywood is stable and will not cup, though the edge needs either a solid lipping or a clean bevel to look intentional.
Cutting The Parts
Work out your leg length first from the surface the stool will serve. Measure from the floor to the underside of the worktop, subtract 27cm for clearance, then subtract the thickness of your seat board. That gives the leg length.
Cut all four legs at once if you can, clamped together, so any small error is identical across all of them. A stool with legs of four slightly different lengths will never sit flat, and correcting it later means trimming all four again.
For the rails, cut two pairs. The upper rails sit just beneath the seat and are typically 25cm long between the shoulders for a 30cm seat. The lower rails sit around 20cm from the floor and double as the footrest. Keeping the lower rails slightly shorter than the upper ones gives the legs a subtle splay outward at the base, which improves stability and looks better than a plain box.
Joining The Frame
The traditional joint here is a mortise and tenon: a slot chopped into the leg and a matching tongue cut on the rail. It is the strongest option and, in a hardwood frame, will outlast the rest of the stool. Cut the mortises before you shape or taper anything, while the legs are still square and easy to clamp.
A dowel joint is a reasonable alternative. Two 10mm dowels per joint, drilled with a jig so the holes line up, gives a joint that resists twisting far better than a single screw. Glue both the dowels and the shoulder for full strength.
Pocket hole screws are the quickest route and perfectly adequate for a domestic stool, provided you use two screws per joint and add glue. Drive the screws from the inside face of the rail so the plugs are hidden. Where the timber is softwood, a pocket screw joint will need checking and tightening after the first year of use.
Assembly And Squaring Up
Assemble in two stages. First glue and clamp two opposite sides, each made of two legs and their upper and lower rails, and let them set as flat frames. Check each frame for square with a diagonal measurement rather than a set square, since equal diagonals prove the frame is true.
Once both side frames are dry, join them with the remaining rails to complete the box. Clamp across both directions and check the diagonals again on all four faces. This is the moment to correct any twist, because once the glue cures it is fixed.
Stand the assembled frame on a flat floor and look for rocking. If one leg is slightly proud, mark and trim rather than shimming. A small amount off one foot is invisible; a shim under one leg will work loose.
Fitting The Seat
Fix the seat from underneath so no fixings show on the surface. Corner blocks glued and screwed into the top of the frame give you something to screw up into, and they add rigidity to the joints at the same time.
If you are using solid timber for the seat, allow for movement. Solid wood expands and contracts across the grain with humidity, so use slotted holes or figure eight fasteners rather than screwing it down rigidly at every point. Plywood does not need this allowance.
Round over the seat edges generously, especially on the front edge where the back of the thigh rests. A sharp arris there becomes uncomfortable within minutes of sitting. A 6mm to 10mm radius is enough to make a real difference.
Finishing And Living With It
Sand through the grits, finishing at 180 or 220. Raise the grain with a damp cloth, let it dry and sand lightly again before finishing, which prevents the surface feeling rough after the first coat.
For a kitchen stool, a hardwearing oil or a water based satin varnish both work. Oil is easier to repair locally when it wears, which it will do on the footrest and the seat front. Varnish resists spills better but shows scratches more clearly and needs stripping back to recoat properly.
Fit felt pads or nylon glides to the feet. Beyond protecting the floor, they stop the stool catching and scraping when it is dragged, which is the usual cause of loosened joints on a homemade stool. Check the joints once a year and tighten any screwed fixings.
When Building Is Not The Better Option
Building one stool is a satisfying weekend project. Building four matching stools is a considerably larger undertaking, because every leg, rail and seat has to match across all of them or the row will look uneven along a worktop. If you need a set, the labour rarely works in your favour.
There is also the question of what the stool has to do. A gas lift or swivel mechanism is not practical to fabricate at home, so if you want adjustability, a manufactured stool is the sensible route.
